Sell a layering system, not separate pieces

Backcountry customers buy into a system — base, active insulation, shell — and they expect the pieces to fit over each other without bunching. We grade the range together so the mid-layer fits under the shell at every size, rather than patterning each garment on its own and discovering the conflict at 2XL.

Sweat management outranks insulation

On a mountain hunt the wearer alternates between hard climbing and sitting glassing. A garment that traps sweat on the climb makes them cold on the glass. We push breathability, add pit or side venting, and keep active-insulation pieces air-permeable rather than sealing them.

The pack destroys two specific places

Shoulder straps and hip belt wear through the same panels on every trip. We reinforce those contact points and keep hard seams and bulky pockets out from under the strap line — a detail most patterns ignore because it does not show in a photograph.

Every gram is carried
for days

Backcountry is the only category in this range where weight is a hard constraint rather than a preference. The hunter carries everything on their back for five to ten days, and a garment that is 200 grams heavier than it needs to be is 200 grams carried over every mile of the trip.

Warmth per gram, not warmth

The metric that matters is how much warmth a layer delivers for its weight and its packed volume. This is the one place in hunting where high-loft synthetic fill genuinely earns its cost premium over fleece, because fleece is heavy and bulky for the warmth it gives.

Every piece has to earn its place

A backcountry hunter will leave a garment behind rather than carry a duplicate. That means each layer needs a distinct job — anything that overlaps with another layer will not be packed, and a range with two mid-layers that do the same thing sells one of them.

Packed volume is a second budget

Pack space runs out before weight does on longer trips. A layer that compresses small is chosen over a slightly lighter one that does not, which makes compressibility a specification worth stating rather than an accident of the fill.

Graded Together

A layering system is one
product, not five

This is the part most brands get wrong, and it is a grading problem rather than a design problem.

If a base, a mid-layer, an insulated layer and a shell are each developed on their own block, they will not stack. The shell fits over a shirt and binds over the insulated layer; the mid-layer rides up under the shell; the sleeves finish at different points and cold air finds the gap. Every one of those garments passes its own fit check and the system fails.

Grade the stack, not the garment. Each layer needs a stated allowance over the one beneath it, and the sample review has to be done wearing all of them together rather than one at a time. Our checklist for approving a sample covers layered fitting specifically, because it is the check most often skipped.

Sleeve and hem lengths have to step. Each outer layer needs to finish slightly longer than the one inside it, or the inner layer pushes out at the cuff and the hem. Two centimetres per step, stated in the spec, prevents a complaint that is otherwise impossible to diagnose.

Hoods have to nest. An insulated hood that will not fit under a shell hood is a hood that never gets used. If both layers have hoods, one of them has to be sized for the other — decide which at brief stage.

Sell it as a system. The commercial upside of getting this right is that the customer buys four pieces instead of one, and the brand that graded them together is the only one that can honestly say they work together.

Pack & Multi-Day

What a loaded pack does
to a garment

A heavy pack worn for days is an abrasion machine, and it wears in four predictable places.

Shoulders, hips, lower back and the sides of the chest take the straps, the belt and the load lifters. Those panels need either a more abrasion-resistant fabric or a reinforcement layer, and the seams in those zones should be moved out of the contact path rather than reinforced in place. A seam under a hip belt for six days will fail no matter how well it is sewn.

Pockets have to survive a hip belt. A hand-warmer pocket at hip height is unusable with a loaded pack on, and its contents get crushed. Chest pockets and bicep pockets are what actually get used in this category — position them clear of the sternum strap.

Everything has to dry overnight, without a dryer. This is the constraint that catches brands used to day-hunting product. A garment that takes two days to dry is wet for the rest of the trip. Fast-drying synthetics throughout, and honestly assessing whether an insulated piece can recover overnight in a tent, matter more than absolute warmth.

Repairability counts. Field repair is real on a ten-day trip. Fabrics that take a patch, seams that can be restitched, and hardware that can be replaced rather than only cut off are worth thinking about — and a small repair patch supplied with a premium garment is a cheap feature customers talk about.

Questions about backcountry programmes

Can you develop a full layering system rather than single pieces?
Yes, and for backcountry it is the right approach. We grade base, mid and shell together so each layer fits over the one beneath at every size in the run, which is where systems patterned piece by piece usually fail at the larger sizes.
How light can a backcountry shell be built?
It depends on the durability you are willing to trade. A lighter face fabric packs smaller and carries better but abrades faster at the pack contact points. We will quote two or three weights against your target and be clear about what each one gives up.
Do you reinforce shoulder and hip-belt wear points?
Yes — it is standard on our backcountry patterns. We add reinforcement where the straps sit and route seams and pockets away from the strap line, because that is where returns come from.
Can you use recycled fabrics for a backcountry line?
Yes. Recycled polyester performs the same as virgin polyester and is increasingly expected by EU and US retail buyers. Tell us at quotation stage so we specify a mill that can supply the certification your buyer will ask for.
